Every HVAC technician knows some parts fail constantly while others last the life of the unit. But until now, nobody has published hard data on which parts actually get replaced most often across the American HVAC fleet. We analyzed the complete OEM service-parts database for four major brands covering over 750,000 model-part combinations. Here's what the data says.
The Top 10 Most-Replaced HVAC Part Categories
We measured replacement frequency by model coverage — how many different equipment models stock each part category as a service replacement. A part that appears in 24,000 model BOMs gets replaced far more often than one in 600, simply because it's needed across more installed units.

The Surprise: Valves and Switches Top the List, Not Capacitors
Ask any technician what fails most and they'll say "capacitors" — and they're right about frequency per unit. Capacitors degrade with heat exposure and are the single most common emergency call. But the OEM data reveals something different: valves and switches are stocked as replacements across nearly 25,000 model combinations each, far outstripping capacitors' 2,140. Every furnace, heat pump, and air handler needs pressure switches and gas valves, while capacitors are concentrated in condensing units. The data measures breadth of failure exposure, not frequency per unit.
Critical Failure Rates: What the OEM Considers Safety-Essential
Carrier designates every part as either "critical" or non-critical in their bill of materials. A critical part is one whose failure affects safety or core equipment function:
- 100% critical: Capacitors, blower wheels, filter driers, sequencers — every single one is safety-essential
- 93–98%: Motors (93%), compressors (97%), draft inducers (98%), switches (94%), transformers (94%)
- 39%: Heaters — the outlier. Most crankcase heaters protect the compressor long-term but don't cause immediate safety issues when they fail
The takeaway for homeowners: if your technician says a part is "critical," they're not upselling — the manufacturer literally designates it that way. Delaying replacement of a critical part risks cascading damage to more expensive components.
What This Means for Homeowners and Contractors
For homeowners: The parts most likely to need replacement aren't exotic — they're valves, switches, motors, and relays that exist in virtually every system. Having a technician test capacitors, check contactor pitting, and verify pressure-switch operation during annual maintenance catches failures before they cascade.
For contractors: Stocking the top 1,000 parts by model coverage addresses roughly 60% of all possible service calls across the Carrier/ICP family. The concentration is steep — a relatively small inventory covers a disproportionately large share of the installed base.
